Warehouse Safety Layout Planning in Canada

Warehouse Safety Layout Planning (Canada)

Practical steps to design pedestrian lanes, forklift routes, rack protection, mirrors, signs, and floor markings that actually prevent incidents in Canadian facilities.

EN/FR Friendly Forklift & Pedestrian Indoor/Outdoor Docks
Straight talk: Draw the people path first, then make forklifts fit around it. Guard what can be hit. Mark what must be seen.

1) Inputs you need before drawing

  • Scaled floor plan with columns, doors, docks, stairs, eyewash, extinguishers.
  • Equipment: forklift types (counterbalance/reach), turning radius, load widths.
  • Traffic volume by hour; peak shift headcount and visitor access points.
  • Incident history: near misses, blind corners, pinch points.
  • Special zones: flammable storage, charging stations, cold rooms.
  • Seasonal issues: winter snow/ice, water ingress at doors, salt.

2) Pedestrian lanes & crossings

  • Lanes: minimum clear width = person width + 2× shoulder (practical: 1.2 m single direction, 1.8 m two-way).
  • Separation: use guardrail/bollards where pedestrians run next to vehicle traffic or at drop edges.
  • Crossings: zebra or ladder markings with STOP/YIELD signs for trucks; add convex mirrors at blinded approaches.
  • Doors: paint keep-clear boxes; no pallets within 1 m of egress doors.

3) Forklift routes, turning & speed

Item Rule of thumb Why
Turning at corners Install mirrors + corner guard; post ≤ 8–10 km/h limit Reduce blind-corner conflicts
Two-way aisles Provide forklift width × 3 (vehicle + load + passing margin) Room to pass without clipping racks
Staging zones Mark bays outside travel lanes; depth ≥ load length + 0.6 m Keep traffic lane clear
Charging areas Ventilate; mark no-park buffer; add signage EN/FR Fire/chemical safety

4) Aisle width & rack protection

  • Narrow-aisle reach: consult truck spec, then add safety margin. End-of-aisle is where hits happen.
  • Protect: end-of-rack posts, column guards, corner guards, wheel guides at docks.
  • Wheel stops: use in parking and at equipment bays to avoid wall strikes.
Protector Use Notes
Corner/Wall guards Door frames, columns High-vis + replaceable sections
Bollards/guardrail Pedestrian separation Anchor to slab; add sleeves
Rack end protectors End-of-aisle racking Most frequent impact zone

5) Floor markings & colour code

  • Yellow: traffic lanes, keep-clear boxes. White: equipment/staging outlines.
  • Red: emergency/forbidden areas. Green: safe routes/first-aid/eyewash.
  • Use tape for fast changes, epoxy/urethane for long-term lanes. Rough concrete → prime first.
  • Add reflective sheeting on posts/doors for night/dim areas.

6) Mirrors, signs & visibility (EN/FR)

  • Install convex mirrors at T-intersections, dock doors and racking ends; set height so drivers see wheel paths.
  • Use EN/FR signs for mandatory instructions (speed, yield, PPE). Keep messages short, high contrast.
  • Night/garage zones: upgrade to HIP/DG reflective faces; clean quarterly.

7) Docks, ramps & cable management

  • Mark dock edge and chock zones; add wheel guides if trucks skew.
  • Keep hoses and EV/charger cables under cable protectors; pick load rating for forklifts if crossing.
  • Winter: add solar lamps at outdoor lanes; rinse salt off anchors weekly.

8) Emergency egress & muster

  • Keep egress paths clear (paint boxes). No staging within 1 m of extinguishers/eyewash.
  • Post evac maps at entries; mark outdoor muster points with reflective signs and posts.
  • Lighting: ensure exits and crossings remain visible during power loss (battery backup where needed).

9) Audits, checklists & KPIs

  • Monthly walk: damaged guards, faded markings, blocked lines of sight, loose anchors.
  • Quarterly: night/garage visibility test, mirror alignment, sign readability.
  • KPIs: near-miss reports, hit-guard replacements, aisle block time, pedestrian-vehicle conflicts.
